As you've probably found out, 8'x4' is a standard sheet size :-/
I've had a couple of thoughts though:
1. Forget MDF and make your screen from plasterboard, but have it
professionally skimmed.
2. You can get a product called Fermacell. This is a 'version' of
plasterboard but has other benefits such as increased sound deadening,
greater strength e.g. you can hang your kitchen cupboards directly off it,
not possible with regular P/B.
Fermacell can be ordered in custom sizes, not sure about a one-off though.
Best place for Fermacell advice is the Yahoo Selfbuild forum :-)
3. Do suggestion #1, but 'skim' it yourself with Fermacell FST (fine
surface treatment). Essentially wet plaster skimming but DIY-able. Not a
very precise description but you'll get the gist :-)
One of the Fermacell guys was a member of the Selfbuild group, not sure if
he still is, or is on web-only. I'll send you his email off list, he's very
approachable / helpful. You may want to check out #3 with him before just
taking my word for it ;-)
