I haven't a clue to be honest. I don't think it's the underscore, and
I'm sure I've seen filenames and entire paths longer than the one that's
causing the error.

Any thoughts Tony? I've had a quick look over the code in question, and
can't see what could be throwing this exception - though my copy of the
code is quite out of date I think.
